Abstract:Gas engines are expected to play an increasingly important role within a trend towards de-centralized energy supply worldwide.Today’s gas engines have already reached a high level of ef-?ciency thanks to lean burn combustion strategy and Miller/Atkinson valve timing in combination with steadily increasing compression ratios. However, the pressing need to further increase engine ef?ciency, with the target to maximize the energy harvest from various types of gas, requires further progress. This paper describes a new high-pressure turbo charging approach with advanced Miller/Atkinson timing.By in-creasing the turbo charger ef?ciency and pressure ra-tio,the Miller/Atkinson cycle’s potential is more fully exploited than was hitherto possible. The paper de-scribes the modular changes in charging, valve timing, gas exchange, ignition and combustion of the develop-ment engines.

INTRODUCTION

Providing sufficient electric and thermal energy for the world of tomorrow will be one of the big challenges for oncoming decades. The main boundary conditions today are understood to be climate change and the limited availability of fossil fuels. Both factors are closely linked: Global warming is considered to be the result of the increasing share of carbon dioxide (CO 2) in the atmosphere. The global effect of this and other green house gases is now being considered a fact by the vast majority of scientists. Fig. 1 shows the continuous and significant increase of the average temperature since the post WWII period. The

measurements represent a temperature anomaly.

Fig.1: The graph above shows the temperature anomaly that is usually referred to as global warming. (Source: NASA [1])

Most of the CO 2 emission from man-made sources is attributed to the burning of fossil fuels for many purposes such as industrial manufacturing, heating, power plants, internal combustion engines etc. Considering that there is no endless supply of fossil fuels, it will be increasingly important to make the most out of the available resources. Despite an ever more diverse mix of energy sources, which will include a growing share of regenerative energy (“green energy” with low or zero carbon footprint), fossil fuels will be indispensable to provide enough

energy for the world’s nations.

Fig.2: World electricity generation by fuel and gas engine installed power in 2010. (Source: EIA and GEJ [2])

Fig. 2 provides an overview of the electricity generation technology mix in 2010. Within the fossil fuels’ 67 % share, natural gas accounts for 30 %, and is used to fire engines, turbines and combined cycle power plants. Comparing this to a 2030 scenario, reveals significant changes particularly within the gas sector, Fig. 3.

Fig. 3: Predicted energy mix in 2030. The market share of GEJ within the gas engines sector’s total annual installed power is predicted to increase from 29 % to 40 % according to new product generations. (Source: EIA and GEJ [2])

Not only will the importance of gas grow. Within this growing share, the importance of gas engines will also increase dramatically. Although gas engines’ relative market share of 6 % may remain flat on 2010, the amount of electricity generated from natural gas is predicted to total at 6,800 TWh in 2030, up from 4,140 TWh in 2010. For GE Jenbacher the predicted market share growth within the gas engine sector could translate into around 3,500 MW of annual installed power in 2030, up from 1,700 MW of annual installed power in 2010. The growing importance of gas resources is owed to the comparatively large global gas reserves

which are greater by a factor of 3 when measured against oil and coal but also to the low emission level that is a typical trait of gas combustion. Within the gas engine sector the growth is driven by a combination of both drivers: As gas engines can be designed to be a very clean energy source, low in emissions, they also offer a high efficiency level which already ranks in the mid 40ies today. Since gas engines run so cleanly, they are the ideal technology for combined heat and power units as part of a decentralized energy infrastructure: By using the engine’s thermal energy for heating purposes in the plant vicinity, the overall efficiency of combined heat and power plants can rocket to well above 90 %. Efficiency levels on that scale are a major contribution to an optimum exploitation of the fuel’s primary energy content.

Running a gas engine in populated areas, however, must only have a minimum impact on the local immissions level. Strict regulations, such as TA Luft 2002 in Germany, ensure this. Naturally TA Luft means very stringent requirements to engine designers. Within densely populated areas, the emission level is an even bigger challenge as only 50 % of the TA limits may apply in city centers for instance. For NOx e.g. the emission limit is 250 mg per m3.

However, fossil fuels will not only become more scarce but inevitable also more expensive. Gas will be no exception to this. So from that point of view as well, energy conversion must be as efficient as possible.

This translates into great challenges to the major developers of gas engine technology. Gas engines for the future need to be even more fuel efficient than today to help bring down CO2 emissions. They need to emit lower amounts of nitrogen oxides (NO x), hydrocarbons (HC), (form)aldehydes and other emissions in combination with fuel flexibility on waste gases to be the technology of choice for e.g. combined heat and power installations in densely populated areas. On top of that gas engine technology must be highly reliable and economic. Considering the worldwide distribution of gas engines, used to generate electric power and heat, varying (natural) gas types (“flex fuel” with different methane numbers), varying altitudes and varying levels of humidity add to the list of requirements to engine technology, Fig. 4

for gas engine technology.

MAIN PART

Current and Future Challenges

Already today GE Jenbacher has reached mechanical efficiency levels of 46.6% with its turbocharged gas engines. Depending on the regional emissions legislation these engines are equipped with selective catalytic reduction (SCR) to meet NOx rules. At this level of efficiency cylinder peak pressures have now reached more than 200 bar and will continue to rise to peak pressures in the 300 bar magnitude as engine efficiency will

gradually cross the 50 % threshold in the mid-term. Fig. 5: Example of a high efficiency 16 cylinder gas

engine, type J616F.

Large GE Jenbacher engines (up to 4 MW) combine external mixture preparation with spark ignition in a pre-chamber. This ignition principle results in high turbulences and fast burning of the mixture. In the combustion chamber the homogeneous gas-air mix is typically lean at = 2 or even higher. Together with in-cylinder pressures of 60 bar before firing this makes ignition another challenge.

Fig. 6 summarizes trend statements that describe the requirements to even more efficient gas

engines on a more detailed level.

Fig. 6: Key engine requirements.

To further increase engine efficiency ( MOT ), GE Jenbacher is working on a combination of high pressure charging and new combustion system including a higher degree of compression ratio in combination with high-pressure turbo charging. To avoid knock, the Miller process is taken beyond the current level of valve timing. This reduces the in-cylinder temperature as the mixture is given more time to expand during the piston’s travel. This reduces the overall process temperature which in turn reduces the knock tendency and helps to meet NOx emissions limits. To ensure a sufficient charge exchange process despite the increased Miller/Atkinson timing, the turbo charger must be able to provide a higher charge pressure without impacting engine efficiency in terms of higher pumping mean effective pressure (PMEP).

Fig. 7 shows the approach to an increased MOT and the interdependencies of the individual

technology elements.

Fig. 7: Strategy to increase engine efficiency. During the development work, a number of detail improvements had to be made.

- First of all new valve closing times had to be defined, simulated and finally tested after optimizing new cam lobe shapes with GT-Power prior to engine testing.

- The charge exchange process needed to be optimized.

- Progress in the field of turbo charging enabled a higher charging pressure of up to = 6. To exploit improvement potential without overly increasing exhaust back pressure and possibly impacting efficiency, a lot of development work went into the improvement of turbo charging to reach charging efficiency above 70%.

- To ensure ignition and fast burning despite high in-cylinder pressure, the pre-chamber and piston design was optimized. In particular the shape of the pre-chamber and the flame channels were modified to ideally match the combustion chamber and piston crown. 3D-CFD (Computational Fluid Dynamics) was utilized to optimize the flame channel geometry. Shape, size and direction of the flame orifice were modified. As a result the flame from the pre-chamber causes a rapid flame progress in the combustion chamber with highly complete combustion at high and even in the areas near the cylinder wall.

- As ignition is difficult at more than 60 bar in-cylinder pressure, the ignition technology itself was further improved. With the high level of charge pressure, conventional ignition coils and spark plugs are at their limit. Therefore GE Jenbacher has developed the proprietary MORIS ignition system that comprises modulated high voltage capacitor firing optimized for GE Jenbacher specific spark plugs.

Fig. 8 shows all levels of improvement at a glance. More details about the design measures and their

effects are given below.

Fig. 8: Areas of engine improvement.

Valve Timing

The Miller/Atkinson process is an established way of bringing down the temperature level in the combustion chamber. Many modern gas engines use this principle of early or late valve closing to exploit charge expansion and subsequent cooling of the fresh charge. By doing this the combustion temperature is lowered and the knock tendency is reduced. Fig. 9 shows the relation between valve timing and permissible compression ratio.

At a methane number of 70, a moderate Miller cycle increases the permissible compression ratio by 1 unit and increases the load by 2 bar compared to the standard valve timing. Using an advanced Miller cycle, like GE Jenbacher does in its current development, this can further increase compression ratio by 2 units and thus up to significant higher load level. Since one more unit in compression ratio translates into +0.8 % of additional efficiency, an optimized advanced Miller cycle facilitates higher compression and thus potentially higher engine

efficiency.

Fig. 9: Correlation of valve timing, compression ratio and BMEP.

A very advanced Miller/Atkinson cycle, however, has one potential downside: The reduced volumetric efficiency leads to very high boost pressure and with given turbo charger, BMEP > 20 bar is not possible. To make up for this, the turbo charger has to deliver more pressure. The compressor pressure ratio therefore needs to be increased to >6, up from e.g. 4.8 to 5. Fig. 10 shows how the necessary compressor pressure ratio is influenced by different altitudes. As a bottom line, advanced Miller cycles necessitate turbocharger/compressor improvement.

Fig. 10: Engine operation with advanced Miller

cycle at higher altitudes. Combustion and Ignition

GE Jenbacher uses a pre-chamber in medium and large gas engines to improve ignition. Within the pre-chamber the gas-air mix is enriched to provide optimum preconditions. Once the mixture is ignited, orifices direct the flame jets to the combustion chamber which is charged with a lean mix of >2. By designing the flame orifice shape and orientation the flame jets from the pre-chamber cause a rapid flame progress and a good level of burn-out. Fig. 11 shows a principal CFD calculation of the flame progress in the combustion chamber (top images) from above. Even though Fig. 11 does not show the final stage of development, it is clearly visible that there are only very small areas close to the cylinder wall which contain minimal un-burnt lean mixture. The bottom line of images shows the emerging of the flame jet from the pre-chamber (left), the ignition of the lean charge (middle) and the rapid expansion of the flame towards the cylinder wall (right).

Fig. 11: Example of flame progress and burn-out improvement principle, facilitated by modified flame orifice design.

During the development of the high-pressure gas engine, the CFD results were checked via visual methods in a full engine. The engine tests confirmed the CFD insights.

To ensure reliable ignition at in-cylinder pressures around >60 bar before firing, GE Jenbacher have developed a new type of electric spark ignition. Conventional high-voltage ignition systems use a capacitor to accumulate and release the desired energy to cause the spark. Spark duration and the energy content of the spark directly depend on ignition coil design. The options are either short spark duration with high energy content or the opposite, i.e. long spark duration with low energy content. Within the typical operation area high voltages between 15 and 30 kV are used to generate spark durations up to 1000 s. At the increasing pressure levels of high efficiency gas engines (BMEP 25 bar and above) this spark duration and energy content are no longer sufficient to enter enough energy into the combustion chamber.

Therefore GE Jenbacher has developed a new type of capacitor based ignition, called MOdular Rail Ignition System (MORIS). It combines high ignition voltages with an active control of spark duration and energy. Thus it is possible to ensure safe firing even under challenging conditions such as high pressure and lean mixture. The new ignition system is already integrated in large engines such as the 4 MW J624 and will be used in future high-efficiency engines.

In contrast to conventional capacitor powered ignition systems, the capacitor energy content of a MORIS system is transmitted to the coil in several intervals, which are time-controlled each, Fig 12. The control algorithms define spark duration and spark current irrespective of high voltage demand within the physical limits of spark ignition. By this current control a plasma channel with defined energy content is produced. In comparison to multiple spark ignition solutions, which tend to shorten spark plug service life MORIS does not impact spark plug duration as the current can be modulated according to the actual requirements. To optimize the interaction of current control and the spark plug, GE Jenbacher use proprietary spark plugs. The electrode geometry and material of these spark plugs have been optimized for extra

long lifetime within a modulated control application.

Fig 12: MORIS ignition system. Gas Exchange

Closing the inlet valves even more advanced than within a standard Miller/Atkinson cycle, reduces the time slot for charging the combustion chamber. In order to ensure a full fresh charge, the gas-air mix has to flow in the combustion chamber at higher pressure. The turbo charger has to provide the appropriate pressure ratio. This, however, cannot be increased at will. Fig. 13 shows the interaction of turbo charger efficiency and pressure ratio. Typical pressure ratios are found within a range of 4.8 to 5.8 in current gas engines with a standard

level of turbo charging.

Fig. 13: Beyond a pressure ratio of 6, conventional turbo charger efficiency begins to drop.

The graph shows that turbo charger efficiency begins to drop beyond a certain level of pressure ratio. This effect is caused by increased back flushing. Often the critical limit is around a pressure ratio of 6.

Experience teaches that a 1 %pt increase in turbo charger efficiency impacts engine efficiency by 0.08 %pt. Current turbo charging technology cannot offer pressure ratios beyond 6 with a high charging efficiency. To ensure a good fresh charge GE Jenbacher had to use an optimized turbo charger technology, thus facilitating a pressure ratio of >6 at a turbo charger efficiency level of >70 %. Fig. 14 compares the potential for exploiting a Miller/Atkinson cycle at 60 % and 70% turbo charger efficiency. By increasing turbo charger

efficiency, the MOT can be kept on a high level despite very advanced Miller/Atkinson timing. Alternatively the maximum MOT can still be achieved, even though this might necessitate valve control times which would otherwise not permit a maximum fresh load.

Fig. 14: Standard efficiency boosting (bottom red

line) and advanced boosting (top blue line) in comparison.

Another challenge of an advanced Miller/Atkinson concept is a possible increase in HC emissions as valve overlap and scavenging can flush more un-burnt fuel from the combustion chamber into the exhaust system. Therefore valve overlap has to be optimized. A lot of valve overlap translates into high HC emissions. Very little valve overlap on the other hand reduces the positive effect of scavenging and thus cannot contribute as much to bringing down the combustion chamber temperature. At >70 % of turbo charger efficiency and advanced inlet valve closure the whole engine management concept needed to be reviewed. It was a challenge to balance valve overlap (valve timing) to ensure that the optimum falls within the best area of the curve in Fig. 15. The graph illustrates a typical impact of various Miller/Atkinson valve timings on the HC emissions, unless additional counter measures are taken. The effect is caused by growing scavenging losses owed to valve overlap.

Fig. 15: The graph exemplifies how the hydrocarbon emission level depends on valve timing without optimization of scavenging. Latest engine results:

By combining a new high-pressure turbo charger technology with high charging efficiency and pressure ratio, a very advanced Miller/Atkinson cycle and an optimized combustion system, a highly efficient high load engine with a wide operation map is feasible, Fig. 16.

The new high-pressure turbo charger engine concept expands the operation map in comparison

with a standard concept: As the optimum map band between knock limit and misfire is typically very narrow in existing engine concepts, there are tight limits for ignition timing before top dead center (BTDC). As a rule this also means running the engine close to the knock limit.

The new approach with an advanced Miller cycle and optimized combustion concept improves engine efficiency by nearly 4 to 5 %. At the same time the usable part of the map gets much broader, which means that does not have to be as high to bring down NO x levels. The level of freedom to define ignition timing increases as well. While meeting a constant NO x maximum of 500 mg/Nm 3 (= TA Luft), the highly charged development engines offer improved MOT plus more freedom for engine management in comparison to conventional turbo charging strategies.

Fig. 16: A comparison of the new concept’s heat release and pressure trace (blue line) against the conventional solution’s results shows the superior efficiency of the new concept.

CONCLUSIONS

The mechanical efficiency of gas engines is limited mainly by the fuel’s knock tendency at maximum firing pressure and the lean burn limit. To further improve engine efficiency it is therefore necessary to bring down the combustion temperature and to optimize combustion itself. This facilitates higher compression ratios and thus higher power density. GE Jenbacher have developed a new engine concept combining a new high pressure technology with a pressure ratio >6 at >70 % turbo charger efficiency and an optimized combustion concept. By using this new technology the Miller/Atkinson cycle can be modified to exploit valve timing opportunities to a much higher degree than was possible to date. The result shows that the very high compression ratio, specific power up to 24 bar BMEP and thus efficiency levels of much more than 47% are possible. Within the mid-term GE Jenbacher expects to be able to optimize the discussed technologies furthermore and reach the 50 % threshold as development work continues.

发动机燃烧新技术——Hcci 发动机均质充量压缩着火HCCI(homogeneous charge compression ignition)燃烧是一种全新的燃烧方式。
